the hardest part here for me was not having a mandrel bender so I use those hand benders for EMT. I didn't know how many inches I needed to subtract for outside to be correct width..... it looks like at a 90˚ bend u need subtract about 8" .. I think that was right.. so at 57.5" gutter to gutter I needed calculate where to bend ... now since I know, I can eliminate the center braze.. less brazing = more fun! lol If my measurements here are a little off.. Ill check them and correct... I'm at work now so can't recheck it... but I think this is correct... Ill post an edit at bottom if this is incorrect...

Good call on noise. I always wondered how other people got along with their neighbors.....I usually just use hand jestures.
And for sure stay outside with it. In the winter I can feel nauseated welding gavi, inside. Even with my vent fans pulling air out the stacks. I'm unpracticed at brazing, freon lines are my extent, but I can see how it might be a bit of an extra time consumer. I would give th mig a try, based on time savings, alone.

Eager for this to turn out. Looks like you do good work. I am curious what your final price will be in comparison to buying a used rack for $500

I sure wished I could have found a used rack for 500 bucks but in 3 years I havent came across one that wasn't "already sold" lol
