Roof Rack on a Disco 2004
Anyone out there know what the loading weight limitation is for the:
1. Rain Gutters - roof rack attached on 4 or 6 points to the rain gutter
2. LR standard Roof Rails on top of the Disco 2004
3. If my stock roof rails are hollow
4. Where I can buy (or make) a bracket for the stock roof rails (to support a roof rack)

I cannot recall the official weight LR recommends for the factory roof rack, but it is around 75-80 lbs. I believe. In regard to using 4 or 6 mounts on the gutters, I am not aware of any official numbers for that but I know many people run a full rack and roof top tents that weigh 100 lbs themselves in addition to the 75-100 lbs of the rack itself or more and then sleep two adults or two adults and a child on top with no apparent issues. The weight you can run up top going down the highway or trail, will be less than the weight you can have up top when you are camping/sleeping up there parked.
I know this is nothing real official, but what I have come to understand from reading over the past few years trying to answer these same questions. In regard to the roof rails, I am not sure on the factory bars, I would say 75-80 lbs again here as they are part of the roof rack rail system and together the two rails and two crossbars would support the 76-80 LR recommended weight, IIRC. You can get Thule High gutter mounts with load bars, and mount to the gutters, which is what many use to support the roof top tents, if they do not go with with a full rack that is designed to accommodate a roof top tent. You could go with 6 of the high gutter feet from Thule and use 3 load bars to give you even more support and distribute the weight a little more. You typically want to put the gutter mounts over the pillars/ door post and behind the rear glass in the cargo area. Take a look at the Safety Device & Voyager full racks and see where the gutter mounting feet fall in regard to the door post.

The part# I used was high gutter feet part# 953 and the load bars LB65 that are 65 inches, and that provides 10.5 inches of clearance to get you over the factory bars/rails/sunroofs and specs say 165 lb weight limit with set of 4 feet. Extra pair of feet would seem to be the best way to give you a little more capacity up there, but I would not push it too much.

The cross rails are hard to find these days. Here is the one of the few places where the 2004 version is still available:
