I'm guessing you don't live in the mountains at high altitude. It literally won't even get up to 65 going over the mountain passes of it isn't floored. There are times it will be floored for 5 minutes straight spinning at 4k just to go 55 in the right lane with the semis. It's a hard life being an underpowered heavy vehicle down 30% on power from the altitude. That being said the stock clutch and fan survived 18 years of this abuse.

For that kind of mess the OEM 99-02 design blade with a ring snagged something or it cracked & then caught something.

If that OEM style blade was made by URO = worse LR parts on earth!!

Thanks for all the thoughts so far.

The fan and clutch were brand new. They spun smooth and didn't wobble.

Fan was MTC

So I'm going to probably just warranty return the fan and clutch. Who can tell me the part numbers on a good setup?

Should I use a one piece setup from the 04?

I tried the electric fan thing years ago. I really wanted it to work, but it just made it hotter.

While we are at it, I need a new radiator since it got fan through it. Good brand?

i don’t know as if I would expect my truck to survive a 4K rpm pin for 5min flat under 90% load (not to mention altitude loss) just don’t feel my engine is engineered for that sad to say.

fan clutch is probably still good.for a fan blade;
-Dorman 620-112-this is white plastic and a Ford design used on the Aerostar and other vehicles
-03-04 D2 "Borg Warner"non-servicable intergrated fan clutch-good fan to use if one is avalible at good price.
-there are few other options that require trimming such as '96-04 chevy s-10

Well 4500 sounds high to me but I am not in Denver, my toughest climb is to 4500 ft at about an 8.5% grade and I run around 3000-3500 rpm and 60 mph. My disco maintains that just fine.

I think you just got a bad part or something came loose and caught the blade.

None the less sorry about your Disco

Had this happen on my very first Disco, have caught cracked fans on several since then but no explosions. Put on an efan from a 89 Nissan Maxima - dual fan setup with dual speed motors - fits Disco radiator perfectly. No significant temperature or fuel economy difference from my other two, but zero risk of fan explosions. I have another waiting to go on.

I get it but what else can you do? You have to push that hard or it literally won't get up the hill! I'll tell you from experience that they can and do handle it well, except for being way down on power at altitude. I'm at almost a 160k miles on a stock head gasket and internals. Just minor things here and there. I read long ago these engines are happy spinning fast, and I agree. Just not crappy fans!

Another thing to check after the explosion = your engine/transmission mounts. If any of those are broken the fan could move out of it’s normal area over a bad bump just enough to snag the shroud hard enough to get caught and then explode.
