Is my transfer case really getting hot?
no noises from tcase. just the normal noises from the f/r diffs. locker type bs.
it is for sure hot. vaporizing water hot. car wash cooled it to the point of light going out.
I just have to figure out why its getting hot.

I know that you do have a lot of upgrades like new gears, TT lockers, bigger tires, HD drive shaft (not sure on that one but knowing you), and many more upgrades. Maybe it's as simple as your upgraded rig isn't up to rolling 80mph anymore. But like you, I am mostly an idiot

you maybe right. I have built the perfect parking lot security vehicle. 
as you mentioned, I fear there is an issue with a diff. ...this weekend I will start the shaft drop and drive testing. oh, boy. I just made it home, at least. so, no I81230, yet.

Overfilling your transfer case or anything else is bad, i hear a lot of people doing it.
Most time if you overfill something with gears, they tend to cavitate and mix air into the oil. eventually you will end up making foam rather than pumping or splashing gear lube around.

Froths, creates heat, oil and air expands in an unvented case then leaks out via the least line of resistance, the seals.
