LT230 Transfer case front output lash, clunk:
Hi Everyone,
I replaced my drive shaft today after about 8 years on the 2nd rebuilt one. 2 bearing cups were heavily worn and mushroomed out, it had a vibration at 20mph and under. One advantage of living in Denver is Colorado Drive Shaft keeps a new one on the shelf 6 miles from me.
On the transfer-case, should I look for a lower mileage transfer case? My Rover has 175,000 on it and I run 85s-140 Royal Purple. Is there a lash /backlash measurement that can be taken. I have not seen one in the RAV but have not looked that hard.
This guy seems to have about the same lash as my transfer case. At 1:35 in the video.

Have definitely thought about it, had a horrible clunk on my first Disco when shifting into drive or reverse, ended up bring a severly worn transfer case. Haven't had that problem on my last two, and the current Disco case pops a new leak every few months. I have played around with the idea of tearing down and attempting to overhaul a spare t-case, but the more attractive option for me ended up being an overhauled unit from Ashcroft, even if the shipping from the UK really hurt. No worries with an overhaul vs. a used or repaired. There is a separate overhaul manual for the t-case that Rover Rescource has posted on his site, should be able to get you the actual backlash data you need.

I have an 03 D2 with that had an 04 transfer case in it. That case stopped going into Lo, developed both a lot of lash and lot of metal shavings in the oil. I replaced with an Ashcroft unit and there is a lot less lash and all of the positions work.
The lash developing my older unit was getting pretty bad. I would put the transmission into N coming to a stop to avoid lash in the drive line as the D2 came to a stop.

Wow these are actually pretty cheap.
What options did you get. Would it be worth it to mess with the ratios?
I wonder if these come with the locking mechanism that would hook up to the 04 easily.

All t-cases from Ashcroft are locking, if I recall. Messing with high gear ratios depends on your kind of driving. I do remember that the shipping cost made it impractical to send back in a core, it was almost a wash. I would go for the sleeved case and heavy locking cross pin. It's not a huge job to change a t-case, I think my Rover guy quoted me about 5-6 hours labor for just a straight swap out, If you need a locking gear lever and cable it will go up from there.
