I have a white one, but I'm in the middle of nowhere, PA. I really can't ship it, but I'd gladly get it scanned if it would benefit the community and if I could find somewhere local.

I can try and find a 3D scanning service near you, or possibly online. Let me do some research and get back to you. I think scanning it without the mesh might be the way to go. Once it's in a 3D model, we can do all sorts of modifications to it before printing.

What is different about this grill vs a normal one? In terms of the surround. If they are so rare and easily damaged I'd imagine pulling the mesh isn't worth it to the owner, it wouldn't be if it were mine. What's the feasibility to sourcing a standard grill and cutting it apart, they seem to be pretty prevalent when I check the pick n pulls when I go.

That's a pretty big part to print, and it would have to be printed in a heat/UV resistant material. TimInNova do you have access to a printer that would do that economically? I am guessing commercial services are going to charge in the range of $300-400+ based on work I have done with 3d prints.

I can access an appropriate printer, but the question is how much filament it would require. I'd prefer to print it with carbon-fiber nylon for strength and UV resistance.

If the cost of filament needed is too much, maybe we can investigate injection molding, but that would require making a few hundred to bring the cost down. There are companies in China that will do this if you send them the 3D model.

I think it would be great to have a pre and post facelift D2 Saudi grill as an option for anyone who wants one. I personally think it looks great, and it is definitely less restrictive. I hav no idea what the market for this would be like.

Masking tape and spray paint. Think I taped the area to be colored first. Then taped around it. Removed the first bits of tape leaving the area to be painted exposed.

One more thought, I've read that the L322 RR grill from 2002-2005 is a perfect fit, but needs to be modified with mount tabs to secure it. I might see if I can get one of these used and investigate exactly what modifications it needs to mount to our D2's.

I've got 20 years experience engineering, buying, optimizing, and running injection molds. A grille mold would be fairly large, probably require a 150-200 ton mold. Chinese molds are much better now than they were in the early 2000s, but they also are more expensive. I would estimate a Chinese mold would probably cost $50-100k, a US manufactured mold would be 1.5x-2x that. Parts would be less than $20 ea probably in terms of cost.

You could make a silicone mold, but it would actually be the just the frame not the grille portion because the grill portion shutoffs would not work in a silicone mold so you would still have to insert a grille mesh of some sort.
