Swap that t-stat with Mandy's and see what happens.

Ahh, that IS the ideal scientific test...

If I get time today, I will try it. But I do not believe it's the t-stat itself, I believe there is something in the system or engine that is, for some reason, prohibiting the t-stat from opening.

I hoped it was air, but I don't know now...

If the block-test comes back that it's bad in some way, I'll probably damage the t-stat so it can't close, and drive it like that until it dies in a major way.

I'll let you know what the block-test reveals.

from what i have gathered it takes about 7 to 10 minutes for the cooling system to pressurize, and then begin spewing,
this is indicative of a crack behind the liner wall this then lets combustion gasses fill into the coolant system and overpressure it

Okay, nope- it's definitely not that then.

1) Some times the vehicle functions perfectly.

2) Other times the thermostat does not open, and it overheats.

This is EXACTLY, and ONLY what is happening.

After reading this whole thread, I swear this might be bugging me more than you! I know you think I'm crazy for saying that, but yeah... I went through the EXACT SAME PROBLEM with my 1997 BMW M3. Cold air, temp rising - eventual overheat (except I caught it) but only sometimes!

Obviously I replaced the tstat, tstat housing, and some of the hoses while I was in there, except it worked perfectly for me and I never had any additional issues. FWIW it was considered extremely rare for that tstat to fail and/or stick in the closed position.

It's so bizarre for that tstat to have NOT fixed your problem, since there really aren't too many variables in a cooling system (at least not anymore, since most were ruled out by you saying the system works FINE sometimes - aka can't be blocked lines, cracked block, failed waterpump, etc)

Honestly, you might have gotten 2 sticky tstats in a row.. yes, the odds are too crazy to even comprehend, but who knows.

Default before doing this get some thoughts from the other guys

but i used to have a lot of problems with my hondas that i used to run at the track with the thermostats in winter sticking.... we used to just remove them when we didnt have another one on hand.... simple easy fix to find out if that was the problem ... but like i said ... ask the other guys first as rovers as i have said before are not my forte....

Was there ever a definitive answer for the coolant problems? How did the Cylinder block test go?

Yes, he had to buy a new engine.
