I think there is a sticky on it here somewhere.
I already looked at it, and it's a straight forward job.
Worst part that I've seen and read is corroded cross member bolts.
Sure enough, mine wants to round all the bolt heads too, even though they aren't rusted and look ok.
Start spraying them all with a good penatrating oil now, daily.
Heat and an impact may bring them out, otherwise, it's drilling, yay.

I've used AT-205 reseal along with fresh gear oil in all of my Discovery transfer cases because they've all leaked. Always stops the leaks. Worth a try before taking the whole thing out. 80W-90 vs 85W-140 shouldn't make a big difference in terms of how much leaks out, just whining problems if you have any.
I have a seal kit, and I am going to install them.
But, I think I'll try that additive in the meantime.
Hopefully buy some time while I work the rest of the bugs out, as I have the engine out now.

Looks like a delight to work on.
For it hubs I got the cheap ones from LRdirect and they look beautiful and seem to be performing as well as the originals.

The Truck I had in Pittsburgh where the rust came from. I just scraped, grinned and painted the heck out under. I have not been taking care of the truck. It's time to replace some parts before they break on me. I can see the Ball joints are bad.
Have you had to replace any bolts on the Hub? do we know what size they are?
