I almost wonder if you could smooth it out put in the new assembly and it would hold?

Ouch!! Yeah I second that, or having someone weld in some new metal & you’d have to then file it down smooth.

I would buy a junkyard axle and swap it in.

That's the portion of the axle housing, where the hub o-ring seal against. Having it welded and machined would probably exceed the replacement cost (junkyard). And, l don't believe you could weld and hand grind it into shape...it would have to be absolutely perfect...since the o-ring rest against this recessed area.

If you knew someone that welded = would be an option (down in my neck of the woods 80% of the men around here are pipe fitters/welders), but yeah I agree grabbing a junk yard axle would probably be cheaper/quicker. As far as the O-Ring is concerned I’ve worked on several D2’s that didn’t even have O-Rings installed. Someone had just slapped some black/grey RTV in there instead & they weren’t leaking a drop before I removed the Hub assembly.

I dunno that is putting a decent amount of stress on a new hub bearing for sure as is.

The weld (basically just a blob to add more metal in that spot) and some RTV I think would be the poor mans way out. Once the new metal/weld was in place I’d just use a small grinder on it until the new hub went in easy, then I’d slap on some RTV & see what happens. It certainly isn’t going to be as bad as it was to start with. The RTV should fill any gaps vs the O-Ring. Was it leaking diff fluid before this was discovered?
