I've been fighting my fan for years. Even tried a Pneumatic fan clutch tool. Everything failed, bought a fan pulley holder etc, used two ppl tried it all. Eventually had to cut it off, sawzall with metal cutting blade. Took a while, probably 40mins.
Good news was I installed a flowcooler water pump, old one wasn't in horrible shape just chasing a few degrees with AC on
I bought the Hayden 2791 (half price of 2991) approx $40. Only difference is it sticks out about an inch. Still fits with ease. Had to buy 4 5/16 1/2 inch bolts from the big box store. Used some prestone coolant flush and water (plan to drain and refill in a couple days).
Everything running good, in 86 degree weather got to 179 (inline thermo with 170 stat) while driving. 183 with AC on idling about 20 mins. Can't complain, I would shut the AC off once it hit 194 in the past.
I have a sense that I'm going to be doing the same thing soon. My fan is on there and won't budge, but I haven't broken out the pneumatic yet. I already have the FlowKooler and the Dorman setup ready to install. Good to know that I have a removal option if I can't break the nut loose.

I tried to remove the water pump with fan in place, v difficult. I used a diablo blade for thick metal and 3 in 1 oil
This won’t help anyone having trouble removing their fan, but it’s advice for reinstalling a fan and fan clutch.
There is no reason to do more that just snug up the fan clutch to the water pump. In fact, the RAVE does not have a torque spec for the fan clutch. (There’s no way to use a torque wrench; the best you could do is attach a spring scale to the end of the fan clutch wrench and use a little math.)
But here’s another reason it doesn’t need to be tightened beyond snug. The water pump rotates clockwise (from the perspective of the engine side), and the fan clutch would be tightened counterclockwise. That means that as the engine is running, the water pump is always “tightening” the fan clutch. Certainly not helping it loosen.
And yes, dabbing on a little anti-seize is a good idea too.

The NYC bus mechanic up the road had advised that they tackle stuck fans with an air chisel on the nut to try and spin it off. Tried that first, but no go. SO I was left with the only option of cutting it off.
Instead of going for the thick threaded shaft though, I cut the vanes off the fan, then cut through the fan outer and bits of the fan clutch until I could break them off with a hammer. I was able to get things small enough that I could unbolt the pulley and take it off the remaining stub, then remove the water pump with the stub still attached. Only took about an hour.
Looks like I have a clogged radiator though. After reinstalling everything with a FlowKooler water pump, inline 180 thermostat and Dorman fan/clutch setup, I'm overheating within a couple of minutes. Good thing I still have the one from my parts truck, which will be going in tomorrow now that I can get the fan off easily.
