I don't let things get hot enough for the coolant to get pushed out but it certainly has before -- I always shut things down around 215ish. Started up MagPie and ran until 215 -- The IR gun said that the lower IM and the brass of the sensor was 130-140ish while UG was reading 215
Rest of the coolant pipes were cooler, the lower rad hose being upper 80's.
Gonna probably order another sensor since i broke the original one while doing the HG -- This time it'll be from AB i think.

I know that 99-01 temp sensors are different, and I know SAI equipped D2's have two temp sensors, and the 02-03 temp is different vs 99-01.
Just doesn't make sense if the darn vehicle is seeing 210F, but your temp gun is only seeing 140-150F in the same area.
I'd really remove the thermostat from the inline housing and let it run. It'll be at 100% flow, if it overheats without a thermostat coolant isn't flowing fast enough thru the radiator or the dang sensor has gone bananas.
Just doesn't make sense if the darn vehicle is seeing 210F, but your temp gun is only seeing 140-150F in the same area.

Yeah, its the weirdo round one with 4 pins in the sensor but the plug only has 2 female pins?
Seems that it is possible to get one of these sensors bad out of the box, so might be the case here (I ****ING HOPE SO) but at a mere $20ish bucks, i'm gonna order a new one. I guess there isn't an actual bosch sensor, AB and L8 have the same PN's listed -- I've got SAI so i have the second sensor in the radiator. AB listed the upper sensor as "non-SAI" part but then didn't have anything listed for "SAI equipped" so they must use the same part.
In laws are still in town, but taking out the tstat is certainly something i'm gonna be doing.
I wonder if I can do a plug / sensor swap for the newer style

BECK/ARNLEY 1580979 is the one I've bought before. It's like 12-15.00 online. Nothing really wrong with the old style sensor. Biggest issue is trying to buy one locally and they come back with the newer style.
I went thru hell trying to get an oil pressure switch for my 99 when I first bought it. It was seeping badly out the weep hole in the sensor. It's basically a RRC/D1 oil pressure switch, but everywhere I tried to get one locally kept coming back with the newer style oil pressure switch. None of the local auto part stores thought I knew what I was talking about... Finally pulled the SOB off, took it down and said please give me a RRC/D1 oil pressure switch!!! It was like 10.00 and they had it in stock. I've found a lot of things on my 99 D2 are left overs from the D1. Nothing wrong with that at all, but it makes some things an easter egg hunt lol.

I so would run that sucker wide open without a thermostat as a test. With that in-line setup you should be able to raise it up high enough to barely loose any coolant while you remove the thermostat from the housing. Also out of curiosity which way is it installed? I'd think the lower half of the thermostat would be facing the passenger side while the smaller top faced the drivers side.
I've just been thinking and thinking and thinking about your issue and I want it FIXED lol. This image is great for knowing the flow pattern of a D2's cooling system with the exception of the heater core as it makes zero difference which way in/out you have the hoses.
