Bring tools with you, next time it starts making the noise turn it off, remove the belt, start it back up.
Is the noise gone?
When my original alternator went bad the bearings went out, it still charged but it sounded like a rod knock, put your hand on top of it with the truck running and you could feel it knocking.
Removed the belt and spun the pulley by hand and you could hear it knock.
Replaced alt and all was well once again.

Picture a ring going from a size 8 to a 8.25, you are not making the holes that much bigger at all.
And if you do go that route make sure you get the NON a/c fan clutch, the a/c clutch kicks in all the time and will lower your mpg.

I originally bought mine from Miami Rovers for $80 with free shipping and it was a severe duty one.
We drove 220 miles all expressway and used a full tank of gas because the clutch fan was locked up the whole time.
And we didnt even have the a/c on because it was cold and rainy.
$50 at AutoZone, 2000 Chevy Express with the 4.3 NON a/c.
