So I am buying a low miles '04 t-case with all linkage and shifter locally, then for safe measure see if i can't get a rebuild kit for it before install.

Don't try to re-build it, it is a nightmare and it shouldn't need it. Just swap them out and install the linkage. It should work just fine.

Default 04 D2 all stock - transfercase

I pulled my front driveshaft and after reading some post, realizes that I can still drive it by manually adjusting the CDL. Everyone talked about a 10mm bolt. Is it normal that I was able to engage and disengage by hand? All I did was push or pull the rod and it worked.

Yep, normal. 04 was the only year that had the CDL linkage from the factory.

Thanks for the reply Alex_M. I was a bit worried because I hadn't read anything about someone just moving it by hand.
